Fairing a Metal Hull: The Craft Between Welding and Paint

Fairing is the craft of turning a welded metal hull into the smooth, reflective surface owners expect of a yacht: the hull is mapped with battens and guide coats, low areas are filled with epoxy fairing compound in centimetre-thin passes, and the surface is long-boarded flat by hand between primer coats. On a well-fabricated steel or aluminium hull this consumes hundreds to a few thousand labour hours; on a distorted one it can consume the savings of a low bid. Between the last weld and the first coat of finish paint lies the least photographed, most labour-intense phase of a metal yacht build. Fairing has no dramatic milestones — just weeks of dust, guide coat and long boards — yet it is the phase your eye judges every time you see the boat from a tender. Here is how the craft actually works, and why the quality of welding months earlier decides its cost.

Why Metal Hulls Need Fairing at All

Welding is controlled distortion. Every seam pours heat into the plate, and heated plate shrinks as it cools, pulling gentle hollows and ridges into surfaces that were flat on the CNC table. A workboat lives happily with this — the classic “hungry horse” look of frames printing through the shell. A yacht does not. The distance between commercial and yacht finish is not the steel; it is fairing labour measured in months.

The amount of correction needed is set during fabrication. Disciplined weld sequencing, balanced heat input and accurate fit-up — the practices described in our steel hull fabrication guide — leave millimetres to correct. Careless fabrication leaves centimetres, and every additional millimetre of average fill is roughly another tonne of compound and hundreds of sanding hours on a large hull. This is where a low fabrication bid quietly becomes an expensive boat.

Mapping: Finding the True Surface

Fairing begins with measurement, not filler. Flexible battens are sprung across the hull to reveal hollows; straightedges and templates check sections against the lines plan; a contrasting guide coat is misted over the surface and sanded — guide coat remaining in hollows shows exactly where material must go. The fairer’s map dictates strategy: fill the hollows to meet the highs, never grind the highs to meet the hollows, because metal removed from a classed shell is strength removed and a survey finding.

Compound, Long Boards and Patience

Modern fairing compound is a two-part epoxy filler, applied over the blasted-and-primed surface — never onto bare metal, because the corrosion barrier described in our corrosion protection guide sits underneath the cosmetics, not above them. Compound goes on in thin passes with wide trowels, each pass cured and sanded before the next; thick single fills crack, sag and hide voids.

The sanding is the craft. Long boards — flexible sanding planks worked by two people in overlapping diagonal strokes — average the surface across metres at a time, which no orbital sander can do. Guide coat, sand, measure, fill, repeat: a large hull absorbs this cycle for weeks. The tropics add their own rules, since epoxy cure windows shorten in the heat and humidity must be managed between coats. What Standard Should You Specify?

Fairing quality is bought by the hour, so specify the standard honestly. A gloss “mirror” finish on a 40-metre hull is a five-figure hour count; a smart satin expedition finish costs a fraction and shrugs off tender contact. We advise owners to put the mirror money into systems and put a written finish standard — viewing distance, gloss level, acceptable print-through — into the contract, exactly as we do on builds run through our parent group’s boat construction division. How long does fairing a steel yacht hull take?

On a well-fabricated hull in the 24–40 metre range, plan on two to four months within the overall 24–36 month build schedule, overlapping other work. Poor fabrication can double it — fairing time is mostly a verdict on the welding that preceded it.

How thick can fairing compound be applied?

Good practice keeps local fills under roughly 10–15 mm and typical averages far thinner, built up in multiple cured passes. If a survey reveals areas demanding more, the correct fix is heat-shrinking or refitting the plate, not burying the problem in filler weight.

Does fairing compound add meaningful weight?

On a disciplined build, fairing adds a few hundred kilograms on a large hull — accounted for in the weight estimate. On a distorted hull it can add several tonnes high on the topsides, which is stability budget spent on cosmetics.

Can a faired finish be repaired after dock rash?
